Question: We have a set of battery packs. We have noticed that in one of the packs the cells bulked and changed the shape. Is it safe to keep using the battery pack?

Answer: Generally said if there is any change of the shape of the case of the cells it indicates that there is some issue with the cells. It may be a result of some previous event that happened in life of the cells (most frequently as a result of overcharging or overheating) or it may indicate a material failure of the cell that is gradually demonstrated over a period of time while being used.

As a safety precaution we strongly recommend to stop using any cells that demonstrate the change of the shape or any other technical parameters. Such cells should be disposed of and recycled.

Please note that the change of shape is very often a result of negligence on the part of the operator of the cells. For example: an unattended overcharge or a failure due a deep discharge. We always encourage taking maximum measures to apply a multiple protection for the safety of the cells.
